I screwed up majorly please help!

If the piston is stuck in the jug only, I don't understand why rotating the crank won't lift the jug off of the case.

The piston is at BDC. Unless the crank and case have some foreign material stuck in there as well.

Maybe I didn't read all correctly.

If you 100% can see that the jug is ruined, cut the top off of it, expose the piston crown, drill holes in it. Chop it into pieces until you get the pin separated from the piston.

Great point. I think maybe he's just being overly careful with it. Assuming the jugs never been off before and it's an old saw the cylinder is probably just stuck to the case. The studs make it harder too because you can't rock it free.

A: if the jug is free from the case ( may need a tap to break the seal) and the piston moves with the jug as one ( and the crank can spin), the nut has somehow fused the 2 together.

B: if the jug is free from the case ( it jug should then come off) and you cant turn the crank the nut has wedged itself between crank and case.

both are difficult situations to get out of but not impossible.

is it A or B.
Yes I am being cautious. This is not my saws I just ruined it. So I don't want to take it to the customer in pieces.
I am not sure where the jug won't lift or the piston move. @VinceGU05 you make perfect sense. I did tap all the way around the cylinder in every direction to try and free it. I didn't have any luck.
I will take it back to the customer today and explain the situation and see if I am even wanted to proceed.
All I was doing was giving it a full cleaning, replacing some AV mounts and tightening the clutch.
Now I don't know for sure the full extent of the damage is have caused or how to make it right.

I am alive and well. I can roast coffee.
The saw owner was and is very understanding . I took the saw back to him all put together.
He said keep it tear it down and see where we are at. So I will get it as far down as I had it last night and let him inspect the situation as well and go for a plan of attack.
As it sits it looks like my next step options are.
A : weld the nuts to the head studs to see if I can back them out.
B: cap the exhaust and intake ports and pump full of grease to see if that frees the head.
C: smack the top with a punch harder and see if it frees up.

Am I missing any options?

I'd say the grease is your best option simply because once you do it you'll be set up for the next time.

Yes exactly, add a zirk to a converted plug.
I was thinking Zirk to a plate that seals the exhaust port easier them modifying a plug to me. And then pump. My question with this sense the piston is below some ports will the grease fill the crank case as well? And then wouldn't it have a chance to find an exit with less resistance?
