I flushed the case last night and didn't see anything come out. I checked the carb and intake passages, and there was nothing in there. Not sure what it ate, but it's gone now. (Guess I should flush out the muffler too just to be sure.)

There was a tiny bit of damage to the bottom of the intake port. I sanded it smooth and it looks like it will run to me. I'll clean everything up and get an AM piston on its way here.

Still scratching my head.
Do You maybe have a muffler mod with no spark screen on that saw?
If so maybe something fell into the muffler and found it's way into the cylinder?!

I'm in the camp that believes the piston damage was due to ingested metal. Make sure all your c clips and bearing cages are in tact.

Did you check the carb to see if the throttle and choke screws are still there?

Do You maybe have a muffler mod with no spark screen on that saw?
If so maybe something fell into the muffler and found it's way into the cylinder?!

I checked the muffler. Nothing in it (and the spark screen is intact).
The throttle and choke butterflies are good.
I removed the piston and checked the wrist pin bearing and inspected what I could of the crank bearings. They all look good. The bearings are tight.
I also inspected the air filter. It doesn't appear to have anything broken off of it.
The piston ring and locating pin are still intact.

At this point, I'm not seeing anything that could be the root cause. I don't know. Next step as far as I can see is to strip down the flywheel and clutch, reassemble, and do a P&V check while I wait on the new piston. I just degreased and washed it. I'll wait on it to dry and finish tearing down /testing later today.

Were any cylinder bolts loose? I’ve seen where the cylinder came loose and the center of the intake skirt was blown out before. It looked like the rod hit it but I don’t know if that’s possible on your saw or not.

No, all 4 were tight.

I still have to get You sorted, I apologize for dragging my feet - I am burning out on my day job, if that is any excuse. :confused:
Got another smaller one coming this week. Trying to locate a couple more I have sold.

I'm good if you're good. I'm in no hurry on the top secret order.

Big ol Dolly PS6400. Carb clean/rebuild, new fuel filter, drained/cleaned the tank which had water in it. Carb is in the ultrasonic till after dinner and I'll get it fired up then. Tomorrow I should just need to test/tune it. Tossed a new plug in it too as a courtesy to him.

Dolly is running but poorly. Runs great at full throttle but won't idle. Found split impulse hose, replaced it still no idle. Carb needles are set at 1 turn out each. Seems rich. It will sort of idle however if I let the throttle plate close completely it'll die. Got frustrated so I'm going to sleep on it. Going to recheck the carb tomorrow evening and see if I have any other air leaks/issues. Metering arm is flush with the carb body per my Zama gauge.

My 7900 passed the P&V test last night, after I finally got the intake side to seal up around my piece of rubber. New Hyway piston on the way, along with a caber ring and an OEM piston bearing. Once that shows up, I'll slide everything together and see how things go.

Been busy setting up large orders for customers. Haven’t had much time to fix broken equipment.

$550 worth of Stihl parts. Tracked down the carb issue with the Dolly, I didn't get the idle circuit core plug seated properly. Got it seated properly, gonna seal it with some Seal All and see what happens. 2 more knocked out for the commercial guy, his SR430 sprayer got a new tank cap and a service kit (fuel filter, air filter, spark plug). His MS241C-M got a new handle bar, freshly sharpened chain and a service kit. Gonna make a couple cuts with it tomorrow evening. Gonna be interesting to run an MTronic saw for the first time.
