looks like he cut the muffler in front of the seam then welded it back together with a flux core welder
I call BS Dall.
He used a rusty bent nail he found in the dirt and a shorted out loader battery from last summer. He likes grinders though. Although he's not very good with a belt sander or measuring tools beyond a degree wheel. His right brain says port well. The left brain says awe *f-word it, done. Time to get high or he truly is sociopath and does not have any remorse for a job poorly finished. Either way this clearly shows he knew what he was doing.

Either one is fine with me. I'm sure Dave at CCC can hook you up with either at a decent price. He knows my shipping address.

I use permatex ultra copper to seal muffler to the cylinders. It saves the cylinder flange from fretting wear. Seals better than a gasket most of the time. We used to seal our race car headers with it until felpro came out with a multi layer gasket for the headers.

Ok, there has been progress made already. I sent the stuff out before the weekend, and @drf256 and @Moparmyway have already started checking it all out.

Doc Al started with the 5105 jug today. First thing he did was make a mandrel for the jug, as it doesn't have the exact same bore as the saws he usually works on.

Next up for the good Doc was the 6100. This is the one that had the base sanded.
Another mandrel had to be made.

The 5105 jug was cut on a lathe. It was out .007 side to side. I took .008 to clean it up.

Think I figured out how his lathe jugs are off as well. I initially tried to cheat with a 44.7 Ms260 mandrel in this 45mm jug. I wrapped it smoothly in aluminum foil. The jug was out .007 more than it was with a correct mandrel. I believe he's using any old mandrel that's "close enough" on the lathe. I doubt he's making a new one for each saw.

Initially, this jug was out 10, side to side. But then it was out 20? Then 8.

The lathe told the sad truth. No only did he belt sand this, he rotated it as he went. He leaned into the edges, so not only was the base all out of wack, the edge of the jugs were tapered upwards towards the outside. In some places, the ears were .017 higher than the inner jug edge.

I understand why Jason had busted off ears on jugs now.

This was a head scratcher. I had to take .018 off all in. Apparently it will Freeport at .035 off, and I'm not sure how many sharpie marks the belt sander took off before this saw a lathe.

I took as little as possible to get it to work. There's a bit of a groove, I didn't take more to clean that, should be fine.

I was wrong on the muffler. That wasn't a hillbilly attempt to stack dimes. He built up a full pad with flux core in order to mount a second deflector. Another head scratcher. He coulda just extended and opened the rear for less noise and same performance. 20170904_031924.jpg20170904_031931.jpg

I tried to "clean up" the welds on the ?9010 muffler.

If given the option of tig welding over flux core mig again vs. pulling my fingernails out with a plier, it will be a rough choice.

I used 8 tungsten and lost an hour of my life I'll never get back. And the results look worse than when I started.

Never again will I redo a muff mod by another.

In some places, the metal was 1/4" thick. In others, it was .030. Either had not enough heat, or blew clean through it. Crap kept boiling through the weld no matter what.

I'll likely grind it today and clean it up. Hard to let anything leave here this horrible.

This muff won't ever look good again, plain and simple.

Never ever again.
