have you noticed a certain frequency when AC welding that causes this? Or is it hit and miss?

I think it can happen with all frequencies and is completely dependent on the cavity shape you are trying to weld in\on\over..but with just a little tape or tinfoil to diffuse the sound bounce its completely eliminated.. Amazing when you see the difference once you have fought it and solved it on a particular scenario. One of those simple techniques I accidentally learned when back purging stainless and titanium that carried over to a\c on aluminium.
