Do any of you experts know why these two random jugs would be so different, or is this just normal casting variation?

I think there were early and late versions - I remember seeing quite a few service bulletins on the 262s. Dr Al is our resident 262 guru @drf256

Perhaps the ones with the bigger transfers were when they were running the 87 carb? Whatever the case, maybe Al knows.

The 87 carbs had a Kolbenschmitt cylinder. I dont think they came out with a Mahle cylinder til the 120's were the carburetor.

Thanks for the props, but no expert here.

I’m unsure if the variations in the lowers were purposeful or just a casting difference between jug years and manufacturers.

The biggest lowers I’ve ever seen were in a Mahle non decomp. The KS seems to have big lowers too, but much of that is an illusion if you look closer. The KS jugs are a much brighter alloy that make things look more different than they are. I’ve seen some jugs with the flywheel indent in only one tunnel, some with no notable indent, and some with and indent in bothe tunnels.

The uppers are usually 1-2* off side to side. They are pretty much tight, square and perfect though.

Nothing earth-shattering here to share, but I did find it interesting to see how different two Mahle decomp 262 jugs could be. The one with the more open transfers is the one Steve provided with the saw. The other one is the cylinder JJ sent me. The pictures don’t really show just how more open the transfers are on the one cylinder.View attachment 385655View attachment 385656
I’d want the second cylinder, with the tighter tunnel, all the way. There’s some room to play in there as well.

A 257 muffler is a bit different from the 262. The deflector for the 262 is held on by screws…unfortunately not the case with the 257. The plan is to remove the deflector and open up the area under the screen. The 262 muffs come both ways. Usually the 261 actually had the screw on deflector.

It’s Easiet to cut the deflector with tin snips, fold it back, then open under it. Then fold back into place and braze/weld.

Decided to switch gears and get to some reassembly. @drf256 warned me about needing to trim this area, but unfortunately that was after I reassembled the case. So, I installed the jug and then ground this area. The air dam came from @huskihl 8FB4882E-CDF5-4EF1-B8A1-F1F4AD6B35AF.jpegimage.jpg

Seems that I too have scads of 254/257 gaskets and not a 262 in the bunch, sorry. :(

Sorry about that Greg - when I bought that gasket set, the seller had the part number for the 261/262 set on it.
