I went to this a while back. Quick and no trimming the already fragile plastics.

Done with a round burr? I did one like that, but made a cut in the corner curve of the metal, peeled it back, drilled a hole, then hammered it back in place in a nice looking curve like it was.

I cut into it with a trapezoid burr, then widen and chamfer with a round burr, yes. The original hole I also widen with a round burr. I’ve seen it done by peeling back the deflector and drilling. I prefer not to cut that part because there’s already a lot of crust that develops there over time.

I like that you can slip a screen between the plates there if desired.

562XP - I found a post by Holmen Tree about drilling a couple 5/16 holes to add more outlet area. I tried to accomplish something similar but with a die grinder and no bending of the deflector. Nothing fancy, nor time consuming. Stealthy with the screen in place.

Had some cheapo burrs off eBay, initial hole with a ball shaped one not much bigger than the 1/4" shaft.

Then switched to the elongated burr to reach in and open it up more.

Mostly done, except for cleaning up the jaggies and blowing it out real good. Not obvious from this angle but the hole is pretty well back under the deflector, so hopefully won't put much extra heat on the plastic.

Upper is factory muffler for some reason finished pic wont load.

I run 1" ports. Single port, I stopped doing dual ports.
I close off factory ports or in the 084 case run a 1" oval port to clear in factory location

Lots of good looking mufflers here.
