I decided to take some random chucks of aluminum and see if those and a little heat would bring the tank back into shape

It's busted up at the rear too.
Al said he has an ugly but not broke to chit tank, so I think I might just push the easy button and get that from him

I've done some major plastic repairs on these saws using nothing more than a soldering iron and donor plastic from other saw parts, "stiching" across the crack with near-full penetration back and forth, filling with a sliver of donor material as needed. Kinda like TIG welding....lol. I do this both top and bottom of the crack if possible. Then I go over it with the hot soldering iron and smooth it out. One of the tricks is using the exact same plastic as donor or filler material.

This particular handle was missing an entire chunk out of the foot, I cut out a center rib from a trashed handle and fitted it into the missing section. Came out pretty good for what it was. Really hard finding OEM screw cap 044 handles in good shape nowadays.

Getting that twist out is gonna be a challenge, but you may have found a way to do it. "Soft" heat, with the handle jigged up as you have it, may work. I've got an MS880 handle that is completely snapped off right behind the front bottom AV mount that I'm planning on tackling sometime this spring, not sure how I'm going to take it on but it's gonna involve some reinforcement....

Ed, I’ve got a brand new Farmertec brand tank housing/handle that you can have if you want it. It was mis-shipped to me when I ordered one for my 460 and they told me to keep it.. Let me know and I’ll get it in the mail.

Interesting thought, so does that warrant the removal of said heat deflector if the muffler is ported?

When they added the cooling plate, they also moved the muffler embosses on the case.

They didn't just throw a plate in there and not make some changes. The info was in a service bulletin.

I'd just leave the cooling plate in place, if it came with one.

Ole Mustang took his cooling plate out once, he said he noticed the weight savings, but it threw off the saws balance so he put it back on....
