Funny thing(well interesting anyway), whilst getting ready for cutting the last two slugs, I decided to try one of the cutters I ordered via eBay(after I broke the nice Relton from Jason aka USMC615), from Ching Chong Shama Lama Bing Bong(Guandong, China). I just got barely through the pilot hole when the pilot bit snapped in half. Oh well, there went a few bucks. I used a punch to get the rest of the bit out, intalled a new Chinese cutter, and man was I surprised at how well the actual cutting head performed. I had both slugs cut in less than five minutes.

carbide hole saw bits i have some from there and they do good but like you said pilot bits break easy

carbide hole saw bits i have some from there and they do good but like you said pilot bits break easy
If you can vise it and lock it in, it should start fairly easy with minimal chatter? I've cut many holes , but not with carbide.

Did anyone suggest, Bondo?
Belt sand the finished product and be done. (This has been used on wood and metal doors. )
You know, I thought about that when I was at Harbor Freight, but was unsure what role paint plays in the durability of Bondo.

The bondo needs paint.
It is not waterproof. Just like your garage floor, the finish will be well served.
That epoxy spray paint isn't cheap.
This is my 32" bar project before the Ct. GTG. with Paragon.

@Big_6 thanks for the edit, and clarification. As I suspected, paint would be required, and we all know how well paint adheres to bars.......until it gets used a half dozen times.

John 12, paint sticks to bondo. Hopefully, epoxy paint will hold up.
I know paint sticks to Bondo, as evidenced by its use on vehicles. However, vehicles generally aren't subjected to the same physicals rigours of a chainsaw guide bar. Once the paint on the bar is disturbed to the edge of the Bondo, I think it's pretty much game over.
