I mentioned 'micro-balloons' in an earlier post. Adding these to the epoxy resin thickens it, and converts it into a paste or filler. Used a lot in boat building.

West System is one of the better known brands, and offers a lot of technical info. You could contact them, describe your application, and ask their advice.

Bar Flex comparison update(hanging 10lb weight from midpoint. All bars are 32" 3/8 050 D009.

32" Power Match with cutouts- 7.76mm

32" GB Roll Top no cutouts- 3.43mm

32" Power Match RW- 9.23mm

32" Power Match with cutouts filled with two part, and cured for 15 hours- 6.30mm

So leaving the little bits in the middle helped rigidity a lot .
Apparently.

I'll be curious to see if the flex tightens up on this one, after the epoxy has 24-48 hours of cure time.

I'm going to swing by FedEx, and weigh the modified bar to see what the accurate "actual" weight is.

So I took my used Oregon 320RWDD009, and my Homeade version by FedEx today.

Oregon RW= 3.25lbs

Jon1212 RW= 3.75 lbs.

I've got enough room towards the tail for another cutout, so I'll go ahead, and get that done, which ought to put it closer to 3.50 lbs.

I need to figure out a way to smooth out the filled areas. The discoloration is from trying to high speed sand it. I'm thinking a random orbit might be better.
