This seems pretty surprising to me. Having that large single cutout in the middle and a reduced thickness and yours is about the same weight...seems like they should have gone about like you did to me. Having those stringers in between the cutouts really keeps the strength there as you measured.

I have a patent pending on my design, and with any luck, I will become rich, and be able to afford to fly by private jet to the TN GTG on 12/03, and personally deliver a kick in the sack to @Mastermind.

Try some 3m panel bond in the next bar. Or some bumper repair epoxy.

The panel bond may even add a good bit of rigidity to the bar.

Just some other options.

I was just getting ready to order some of the Marine Tex material. Now I need to go so some more Technical Data reading....

Panel bond gets rock hard. If you apply it correct, even stays pretty shiny. Was solid black last time I used it. Only issue, it will not hold paint.

It is ment to glue steel parts together. Quarterpanels,bedside, door skins. Etc. If applied properly sheet metal will tear before the bond breaks.

I've sanded them, takes a long time.
I've blasted them, but need to R&R the tip.

Has anyone used Aircraft Stripper without removing the tips?

I redneck it with a flap wheel on a 4.5" grinder. Not sure what grit but a fairly fine one. Just use a light touch. I've done quite a few

Flapwheel on a dremel for the fine tuning

I was thinking about them Chris. But was worried about the rivits.
That's where I use the dremel. Or sometimes I just leave the tip. Paint normally stays on the tips better than the bars for whatever reason

@junkman I'm curious how durable the surface of the Marine Tex material is? Is there a sealant that is usually applied?
It is made to patch aluminum boats so it is waterproof ,has a shine if can make a form some how to pour the openings and let flow,it is sandable also if does not fill perfectly.n o sealant needed
