Glad you figured it out. I get it close by eye on TDC when I set my wheel on the crank and then check the intake like that til it's the same.
I get close to tdc by eyeballing the piston in the exhaust port then use a piston stop.

7 out of 10 I never have to move my pointer.

So at this point drf255's new "B2" plan is looking good with a .010" gasket material that I'm trying to locate now, or would I be better off going no gasket and sanding the squish band .010"? These AM cylinders do have decompression holes already in them so starting for him should not be an issue, as he likes to cut in winter a lot and it can get pretty cold up here. He may be 70 years young, but lets face it he's not going to get any younger either. Otherwise (again please correct me if I'm wrong) but it looks to me like "B1" has the old OEM beat, and that may just be OK. Was "A" really that bad? That was the one that was supposed to win.

"A" has a pretty high exhaust for a 50ishcc firewood saw. "B" is pretty good if the ports are symmetrical and not chopped up. A piece of something ,007 - .010" thick for a gasket is probably your best bet.

Are you sure the oem cylinder is toast?

You called it. I was a quag bubble off my first go all away around. Decided to redo the entire process. The newly improved results with the help from mdavlee are as follows:

Worn out OEM as a baseline 101/118/71 with same .030" gasket and .035" squish

Replacement AM cylinder "A" 97/121/71 same .030" gasket and .035" squish

Replacement AM cylinder "B" 103/119/71 same .030" gasket and .040" squish

Replacement AM cylinder "B1" 105/121/73 different .020" gasket and .030" squish

Thank you mdavlee for showing me the error of my ways, I was starting to feel like Curly with the Raw Oyster Stew!

what oem jug did you have to use for timings?
Those old 254's back in 80' had at least two different jugs.

If it were toast it would be burned toast, has a bazillion hours on it, went through 6 rings, the piston was stippled at the last to keep it from slopping around in the bore the chrome is almost gone. Thanks for your reply huskihl

If the ports are beveled well and shapes are good, it'll last a long time and 90% of the users probably wouldn't know the difference. Make sure the piston circlips fit well and have good tension

While I do fully appreciate what you are saying here and yes I could still get it to go pop fooey, this guy is in the 10% by your reckoning, he used to work with the R&D department et Yamaha back in the 70's, so he knows a thing or two and specifically wanted a new cylinder for this saw, the only reason I did not buy OEM was it was in such poor shape overall and needed so many parts to be serviceable again, that to keep the price in check, as it is now between HL and Husqvarna just over $500.00 is already spent. A rational person would have junked this saw, but he loves that darn thing and wants it good again, so here I go. And I'm not making a dime from this either, like I said, he's my cousin and just beat cancer so whatever I can do to make what time he's left here on earth a happy one, I will do just that.

They used two type 254 Mahle, non decomp and decomp.
They also used 3 different KS jugs on 254.
Since you said it was from late 80's I expected to had been KS.
When was your saw made?

Tor R, it is a non decomp Mahle, no date on tag but it does have a 300th year sticker on the top cover.

normally it is KS up to 1991, Anniversary model is the one you have. Can be that they used Mahle for Anniversary 254 :)

Cool you work on Anniversary model, can't be many left of those.

More of the 064 hybrid build that has developed into a race build. No reason not to at this point.
I've noticed the pipe sounds like it needs a smaller diameter outlet tube, so I'll fine tune that and it should really show the improvement that was intended. Maybe I'm wrong and it's just those damn pesky knots.
In this video it is running a 3/8 10-pin rim.

@huskihl To put the love this man has for this old saw in a little bit better perspective, when he bought it new back in 89? he was logging with it mostly topping and limbing. Then it went through a barn fire and had new seals put in and was overhauled six times. Then he started an excavation business after he quite logging and used it for lot clearing, and still does with his son to this day. He doesn't need this saw, there's a shelf with three 372's and three 353's on it and who knows what else. It's the only saw he wont let anyone else use. So it really has seen it's more than fair share of use. The chrome really is on its last thousandth of an inch. Plus the fact he told me one day, the 254 cant die until I die first. Lately every time he took it out to do some cutting it had issues, so it was decided it was time to bite the bullet and do a full on rebuild. So that is what he'll get from me.

And a big thank you again to everyone that helped me with this cylinder business. It really means a lot to me. THANK YOU ALL!

I hear tuned pipes can be a real bear to tune, but awesome when tuned just right. Best of luck, stick with 'er!

Not many to begin with in this neck of the woods from what I hear. Maybe they sent the Mahle's abroad and kept the KS closer to home? He is the one and only owner of this saw and said it is the original cylinder it came with, just lots of rings put in it along the way. Serial number is 9220422 if that helps.
I'm thinking of trying to save the sticker and put on the used top cover I have here for it, as the old one is partly melted from the fire it went through. All bubbled on the back, above the air filter area. the sticker is still OK yet, surprisingly.

maybe Husky also had Mahle on them at the time, or maybe they swapped p&c on the way?
My 254's from that time area have only had KS.

Yes, you should either try to remove that sticker or save the top cover. Probleby several ways to remove it so it can be used again.
