So I am rehabbing a 2095 for milling.

The muffler on the saw has a big crack across it. I am planning on brazing the crack shut.

I am considering adding a big hole (up to 1 inch perhaps) in the front below the crack, then installing a deflector with an opening on bottom (see poorly folded paper template).

Thoughts or opinions on increasing the outlet size?

I'm not a fan of front outlets.

Anywhere else to go from the sides?

About 80-85 percent of the area of the exhaust port is about standard for total muffler hole or holes .More than that doesn't help much if any .Might make them louder is all .

I've beat back and tig welded worse. Looks like it too a digger from a punch on the side that initiated the stress for the crack.

I'd just enlarge the outlet on the top right and make a larger deflector. There is no need to go that large, it will only make it loud and idle poorly.

I've been running about 200% on size with deflectors over the outlets. With no deflector it's too much.

Measured inside or outside the cylinder?

That would be an easy braze job. Lay a blob on there and do a thin side deflector.
