I am replacing a handle on a maul that was given to me, nothing fancy. I notice the maul has a small lip in the eye. I am in the process of sanding the handle to make it fit in the eye. My question:

How tight should the handle be when fitting to the maul head? Should the handle slide on easily? Should it be so tight I need to hammer it in with a sledge? Somewhere in between?

In between. Should fit tight enough that you can’t slide it on by hand, but not so tight that you can’t get it back off with some gentle persuasion with a rubber mallet.

I may have a problem. It is tight, very tight; I had to use a post driver to get it this far. I am going to hammer on it again today to try to get the head down further.

If it’s that tight it will be fine where it is so long as the handle is dry. A very tight fit really isn’t a problem, just more difficult to work with if you had to remove it for fitting adjustments.

I’d leave it there. Drive a metal wedge in it after cutting the top off that’s sticking out.

As the others stated,.so long as the handle is seasoned well, the tighter the better.

I mean, you want to be able to start your wood wedge, that's crucial too.

The goal of a good tool handle is for it to stay put.

Use a good oil to help seal the handle and keep it protected, look up the stuff that Buckin Billy Ray uses for his handles.

What is a good source for off the shelf axe handles and sledge hammer handles? Good quality handles preferrable.

I just picked up two Kelly heads while working in North Carolina over the last few weeks and need to re-handle them along with my grandad's old sledge.
