Gettin' the winter beater ready! Gotta love fat bars! Once clamped, it's a nice tight fit.

A question for the welding pros on this site:

Would you cut/grind off the "outer" bar rail (to prevent a possible void and to have more surface to work with), or would you not bother?

I'd leave it, maybe do a fish plate over a couple parts of that seam? Hard to say without being there -- standing there looking at it. I'd back-step the heck out of those welds, if you intend to weld the whole thing up. There's going to be a lot of pulling forces there and you can twist stuff up quick.

think id just use the bar 4 pattern on 1/8 or 3/16 ms plate.

I just had it laying around, so I figured I'd use it. The far frame side rail is in significantly better condition. This is a very common problem on these rigs (at least in this neck of the woods), as during the winter, a fat, salty chunk of slush gets crammed between the gas tank and the frame, sits there, and eats both.

this plus skip around a lot, and you can use compressed air to cool the welds.
