I know what some of ya are probably thinking. It would be easier to just bore out the existing cylinder to 56mm and re plate it.
BUT, I like doing things the hard way. There is a spare 394 top end down in my barn I can get measurements off of.

There are a few obstacle that I am gonna have to figure out how to get around like how im gonna drop the cylinder enough to clear the top cover, getting the cylinder extension to fit in the smaller hole in the crank cases, etc. I might mock everything up after I get home from practice. Stand by

To make the 395 cylinder extension fit in the cases I have 3 options:

1: get rid of the extension completely

2: Grind the cases to the desired diameter (would be VERY time consuming for trying to get the cylinder squared to the crank)

3: Put the cylinder up on the lathe and take .015” off the skirt extension thickness.

You're forgetting the cylinder/case parting line difference. The skirt extension of the 288 is much longer than the 395 because the distance from the squish band to the gasket surface is shorter on the 288 than the 395. It's more than you can cut off the 395 cylinder so you'll have to cut the gasket surface down on the 288 case.

Last I looked into it I didn't think there was enough material to be removed for it to have enough strength to hold together. I was thinking of having a long rod installed along with dropping the cylinder.

Yup. I forgot. Ill do more looking and measuring when I get home. Thats something I definitely didn’t have in mind.

Are you talking about a 2100 crank? The 288 and 394/395 have the same crank IIRC. Does the 395 have a con rod or am I completely mis enterpretating
your question?

They do have the same crank. The 288 has a taller deck than the 394/5. When I measured mine there was a considerable height difference. 5-7mm if I remember right. It's been awhile though.

Yes, the 395 has a shorter case deck height with the difference being on the cylinder side since they are the same stroke.

The 2100 has a 2mm larger stroke, 1mm higher at TDC (0.039"), and the rod is 2.835" instead of 2.766". So it would need the cylinder spaced up around 0.108". That might make up the some of the difference in the deck height... just food for thought.

What I was thinking was have someone with a CNC mill take the .100 or so thous. (not sure on exact measurements, I will do some measuring tonight) off the cases and maybe build up some material with a tig welder just in case the base isn't thick enough. I like what you said previously though Shaun.
