Sorry you're right (sorry @Canadian farm boy for misunderstanding your first pic).

When I first saw the pics it was 5.30 am UK time, and I'd just got in at work (computer based work), and was kinda really hyped and I mistook the pictures.

Am back home now (4pm ish) and I can see what you all mean....

Sorry I'm so stupid/impulsive at times....... :(

I'll have a play later on...thanks for everyone's help and patience!

All good now. I tested the water first with the old one :)

So this is the new one, all cutaway and fitted, with a view to it's clearance above the jug.

So ok, I ended putting on a magnum sticker.....couldn't resist it.

Anyway, here's my next idea, tell me what you all think. I'm missing the name badge on the jug cover, right? And I don't think that you can get new metal ones anymore. So....what I'm thinking is that I cut out the existing old one from the old plastic and glue it on the new cover. The old badge is actually not in bad shape....probably just needs a couple touch ups with black paint pen, then it could be good.....

What do you reckon people?

Blind rivits is what you need as well, not sure of a part number but I know stihl do them and what size they are ?
But I do remember someone asking about them and someone came up with the part number

Cover fits nicely. Looks great.
I'd take the old badge off your original cover and rivet it to the new cover. You should still be able to get oem rivets from your stihl dealer

Ha ha! Now you know that I have that WC cover waiting in the wings. Yes, it's brand new Stihl powder coated so a shade greyer. But to be honest, I can't be bothered!

Like you said once, I might try powder coating next. I think that my fave machine shop (T and L) do it.

I wouldn't mind doing one of these hybrids again! But I guess I need to finish this one first.....

Quick update:

Spent the last couple of evenings happily cutting and grinding.....muffler modification time. I reckon I've got her pretty well gutted.

So now all inner baffling (there was 2 stages - sorry I forgot the before piccies - I just attacked it first and thought later :)) is history. And the outlet hole is probably twice the original area.

Tonight I got the old metal name badge off. I nearly f**ked up drilling out one of the rivets, but I think it will be ok still.

Anyway people, I'm calling out for help here..........who's had experience with fitting the blind Stihl rivets ? I've fitted regular rivets before (you know the ones with the thin tail and the head that mushrooms).

But the stihl ones aint like that (sorry they are in my workshop - forgot to photograph)....basically they are like uphostelry studs. They've got hollow tails. I'm guessing that I should (if I want to pretend to be professional ;)) use a suitable punch and small hammer and just flare the back of the tails out?

But the little devil on my shoulder, is whispering, "just JB weld the plate and the rivets down"..

So come on guys, who's used these lil hollow tail rivets before?

No experience with rivets, but that was NOT a 044 muffler. (maybe an 046 or 460?). The old 044 mufflers did not have any baffles, and had a large outlet hole. However, they still like a dp muffler cover!

Do you know the correct procedure with the hollow tail stihl rivets? I can't see that a regular rivet gun for auto fabrication would work. I reckon you've got to flare the back ends of them out with a punch...... Any ideas?

Honestly I haven't played with those rivets yet myself but imagine you're right. Just flare the back side out with a punch. Maybe @Glock37 or @dustinwilt68 would know for sure?

I looked on the interweb last night, all I got was airplanes and rivits.

There was a bit about working out how long they need to protrude so you can use a punch thing to flare the end just right. And some other thing on the other side.

But not having rivits in hand I was a bit blind so to speak...

Yes, support the head against something solid and flare out the end with the hole in it, I ground a 1/4" dia. punch til it resembled a 45 degree flare out from center, it works great

Many 044's and 046's here had those baffles he describes. My 10mm 044 I got in England had them. It's a small baffle right off the port and then a big one with three holes in it afterwards.

Some 044's in other countries had Kat mufflers with baffles inside. Guy posted pics of one a few year back on the mothersite....judging by the OP's after pics, I'ma thinking that is what he has...

Thats exactly what I had to contend with. I had to cut out the outer plate just to get to the restrictive inner affair.

Man I went through some wheels. I think what I did must improve airflow pretty good.

(Luckily I didn't have the KAT though!)
