Guys, I've been following this thread since the beginning. Its a very cool project, and I'm at the point where I'd like to try and make a lightweight bar myself. I have a buddy who works at Henkel, who owns Loctite, and he asked the engineers what would be a suitable material for a filler. I can't remember the name of it, but it's currently sitting in the fridge at work. It's a high tensile strength material with 15% flex, and needs to be mixed with a special pneumatic gun. I'll take a photo tomorrow. I also have another buddy with a mill, who is willing to see if we can mill the bar out.
I'm looking for a suitable 32" large Husky mount donor bar. Prefer 3/8" 0.050, but beggars can't be choosers. If you have one for a good price, let me know. Does obviously not need to be good looking, as long as there is life left in it.
I don't mean to hijack this thread, so let me know if my post was inappropriate.

Very good info, and if your buddy works for Henkel, then he should be able to come up with a few options.
The reason I chose to start with a clear two part, is the ability to bond metal, yet still retain a slight degree of flexibility. My only concern is how cold weather will effect the cured epoxy.

Here is the stuff the engineers at Henkel recommends for the bar. They understood very well what I am trying to do. I think this is similar to panel bonder.
The other photo is of the pneumatic mixing gun I need to use. It's a 10:1 ratio and has to be mixed at a specific rate/speed so a manual gun doesn't cut it, apparently. Only sad thing is that I don't get to keep the mixing gun. I don't know what I would use it for after this, but it is damn cool!
The color when cured is green. Which is cool, I guess.
Only thing I need is a bar now. I'll post up a wanted ad in the trading post.

If'n you don't find a suitable bar, I have a new GB Pro Top in 32" 3/8 050, and used pre-stripped 28" 3/8 050. Both are large husky mount.
The 32" GB would be perfect. I'll PM you later.

The JB weld is a little bit of a mess, so I've got a little clean up to do too.

I'm very curious to see the final product, weight and flex numbers.
You'll have to explain exactly how you measured the flex, so we can compare apples to apples.

Here's the backside of the bar with the two first inserts in.

First insert on the backside is in. The coffee is from @CoreyB if you're wondering. If you haven't tried it yet, you should. Damn good!!

Last void is filled in and ready for the insert.

I decided to use wax paper and clamp it all together to get the inserts flush with the bar. That'll be a mess to clean up, I'm sure, but I'd rather do that than having the inserts be wider than the bar. All in all I think I've used about two whole packs of JB weld, so a little over 4 ounces. I have all the weights and photos from the whole process, and I'll put it all up when I get another free minute.
